From wheelwright to sheet metal shop — the history of the bodywork trade

How the car body grew out of horse-carriage craftsmanship and became modern safety construction

The word 'car body' carries its own history. It comes from the time of horse-drawn carriages, and the first ones to build car bodies were indeed wagon makers and sheet metal workers who transferred their craft from carriages to motor vehicles. Understanding the history of the car body profession is understanding how a car body went from being ornamental woodwork and sheet metal work to being a well-thought-out safety construction.

§The wagon maker's legacy

The craft of building car bodies — coachbuilding — has roots going back to the fine horse-drawn carriages that skilled craftspeople made for wealthy customers over several centuries. When the car came the first bodies were practically horseless carriages: a wooden frame clad with hand-shaped steel sheet often built individually to a chassis from a car factory. The coachbuilder was as much an artistic craftsperson as a tradesperson and each car was almost unique.

Sheet metalwork was done by hand. The sheet metal worker shaped bodywork parts over wooden blocks, anvils and sandbags, beat them into shape with mallets and hammers and straightened imperfections with hammer and backing — the same basic technique that a bodywork technician still knows today. It required practice, patience and a feel for whether the surface was in shape.

§Steel plate and mass production

With mass production the car body changed fundamentally. Instead of hand-built wood-and-plate boxes in small series factories began pressing car body parts from steel plate in large stamping dies and assembling them. A decisive step was resistance spot welding which made it possible to assemble the plates quickly and uniformly on the assembly line. Where the car body used to be a hand-built single piece it became an industrial construction of identical welded plates.

An even greater shift was the transition from a separate chassis with bolt-on bodywork to the self-supporting bodywork, where the sheet metal construction itself carries the load. This made cars lighter and stiffer, but it also meant that damage in one place could affect the strength of the entire structure — and that repair required more knowledge of how forces flow through the bodywork.

§Painting — from brush and long drying time to spray booth

Surface treatment also has a history. The earliest car bodies were painted by brush in many layers with long drying times in between — a process that could take weeks. Spray lacquering shortened the work dramatically and became a prerequisite for mass production. Since then, lacquer technology has developed further with better adhesion, durability and gloss, and in recent times environmental and health considerations have pushed the industry towards water-based lacquers with lower solvent content. However, the basic principle of lacquer preparation — clean, even and correctly primed surface — has remained the same throughout.

§The safety thinking changes everything

One of the most important shifts in the trade's history was not a new tool but a new way of thinking: that the body should protect people in a collision. Previously a strong rigid car was seen as a safe car. But after the war understanding grew that a car should instead be able to deform in a controlled way to absorb collision energy — with soft energy-absorbing zones front and back and a rigid safety cabin around the passengers. That realisation turned upside down what good design was and it fundamentally changed the car body technician's work: now a repair not only had to recreate the shape but also the exact behaviour the manufacturer had designed.

§New materials, new toolkit

In recent times, the car body has become a mix of materials in the same vehicle: soft steel grades for the energy-absorbing zones, high-strength steel for the rigid cabin, plus aluminium and plastic in selected parts. This has put an end to the idea that everything can be straightened and welded in the same way. Certain high-strength steels must not be heated or straightened, but must be replaced, and different materials require different joining methods. Therefore, bonding and riveting have come alongside welding, and the manufacturer's repair instructions have become an indispensable source.

At the same time the window has evolved from being a loose pre-assembled piece of glass to being a glued part that contributes to the body's rigidity. And with driver assistance systems today there are cameras and radar in bumpers mirrors and behind the windscreen. A repair that once ended at the paint now ends only when the sensors are calibrated so the car's 'eyes' see correctly again.

§The bodywork technician today

The modern bodywork technician stands on the shoulders of both the coachbuilder and the metalworker, but works with measuring on the frame table, material understanding, several welding and bonding methods, environmentally responsible painting and electronics. Hammer and dolly are still there — but alongside comes the measuring system, glue gun and calibration equipment. The heart of the trade remains unchanged: to recreate a car that is both beautiful, strong and safe. That was the goal in the horse-wagon era, and it remains so today.
