Calculate to the flat form before bending

A finished cylinder cone or box in plate begins as a flat unfolding — the two-dimensional shape that creates the correct three-dimensional object when bent and assembled. Calculating this unfolding and drawing it precisely on the plate is called marking. It is one of sheet metal working's most important disciplines because errors here follow all the way: incorrect marking cannot be corrected at the bench later.

§Unfolding: the flat truth.

To unfold an item is to 'roll it out' on a flat surface. A cylinder unfolds into a rectangle whose length corresponds to the circumference (diameter times pi); a cone unfolds into a circular sector; a box into a cross of sides. For simple shapes, the unfold can be calculated; for more complex ones, geometric constructions are used. The point is that the sheet must have exactly the area and shape that produces the desired item when bent.

§Supplement for seams and joints

The unfolding is not just the pure shape—material must be added where the component is to be assembled. A seam requires extra sheet on both edges, a flanged edge requires allowance to bend over, and an overlap requires overlay. The metalworker must therefore add the correct allowances before the sheet is cut. If the allowances are calculated incorrectly the component becomes either too small (edges do not meet) or too large (the seam becomes clumsy).

§Setting out on the plate

When the unfolding is calculated, it's marked out on the sheet with scribe, compass, and square: centerlines, fold lines, hole locations, and cut lines are drawn precisely. Careful layout is insurance—it shows where to bend, drill, and cut and makes the parts fit together afterward. Measure twice, scribe once: a wrongly scribed line can cost the whole sheet.
