How a sail's shape is calculated on computer before the canvas is cut and sewn

The sailmaking industry is one of the trades where the handicraft tradition and modern technology meet most clearly. Today the sailmaker often develops new sails on the computer using CAD software often in collaboration with engineers before the cloth is cut at all.

§From measurement to digital form

Everything starts with measurements – of the rig, mast, and hull – which are entered into the design software. From here, the sail's shape is designed: how curved the cross-section should be (camber), and how the sail's setting angle should change from bottom to top (twist). Both parameters have a major impact on how much force the sail pulls under different wind speeds, and the software makes it possible to simulate the sail's behavior before anything physical is cut.

§CAM and cutting machines

When the design is clear CAM (computer-aided manufacturing) takes over: computer-controlled cutting machines often called plotters cut the sail panels precisely from the digital pattern. It provides higher precision and more consistent results than manual marking and cutting which is particularly valuable for complex panel shapes in modern high-performance sails.

§Material choice affects design

The choice between laminate and woven Dacron depends on the use. Laminate sails can be optimized closer to the calculated force lines and are lighter, but are more expensive and less forgiving of rough handling. Traditional woven Dacron is more robust and cheaper, and therefore often the best choice for ordinary leisure sailing, where durability and price weigh more heavily than the last percent of performance.

The computer can calculate the perfect shape — but it still takes a trained hand to get the fabric to follow it.
